OK, I have new pieces to weld to the car. They are attached by spot-welds.

What is the optimum hole size to drill for the holes?

Please select from 1/4", 7/16", 3/8"

And yes, I'm using a MIG welder and will use the rossette method.

They make an air tool that punches the holes. The size of the die on the tool is 3/16".

Yea 3/16"

1/4"+ is to big

that air punch/crimper is the shizzle.

make sure you get "tight iron" ( LOL I work with ironworkers... that means "fits well") otherwise youll likely have some nasty looking welds ... lots of vise grips... and weld from the bottom up
